    OK, so I just got a brand new iPhone 4 and of course it shipped with 4.0.2. Only saving grace is that my wife's had her iPhone 4 for a couple months now and hers still has 4.0.1 on it. Question is, what is the best way to swap phones with her so that she doesn't lose any of her data and we can transfer over the activations and everything? FWIW, I'm upgrading from a jailbroken iPhone 3G running 3.1.3.

    Just switch the sim card. As for data, hope some else can help you. I usually just manually resync / install everything.

    OK, is it going to be a problem that when you first connect the phone, iTunes has you "register" it and everything to a particular name, address, and phone number? I assume that information stays with the phone itself? Probably not a big deal since we're married and our address is the same but...

    Believe, switching the sims won't change how itunes recognize the phones. It's done base on their serial number. Thus, itunes won't require you to "register" them as new phones. And, reason why I said to manually move your data to each phone.
